Behind the Scenes: Our Manufacturing Process

Transparency is the ultimate luxury. Take a tour of our facility and see exactly how we turn your concept into a finished product.

At Dhalay International, we believe that trust is built on transparency. Many brands are curious about what happens after they hit "send" on their design files. Does the factory actually have the capacity? Will the quality match the sample?

Today, we are pulling back the curtain. Here is the step-by-step journey of how we manufacture your sportswear, from the initial design sketch to the final packaging before it ships to your warehouse.

01

1. Design & Tech Pack Analysis

Every great product starts with a blueprint. Our process begins the moment we receive your Tech Pack. Our pattern makers and design engineers review your specifications for feasibility, cost-efficiency, and sizing.

  • Reviewing measurements and tolerance levels.
  • Suggesting fabric substitutions for better performance or cost.
  • Creating digital patterns if not provided.

2. Sourcing & Material Procurement

With the design locked, we move to the materials. Whether you have chosen a fabric from our library or requested a custom development, we procure the raw materials. This includes fabric, trims (zippers, drawstrings), and labels.

  • Lab testing fabrics for color fastness and shrinkage.
  • Ensuring all trims meet durability standards.
  • Bulk dyeing and finishing of textiles.

3. Sampling & Prototyping

Before full production, we create the "Golden Sample." This is the master reference for the entire run. We produce fit samples to check the sizing and construction. You approve this sample, and it becomes the standard.

  • Fit sessions on live models or mannequins.
  • Adjusting patterns based on fit feedback.
  • Finalizing the "Pre-Production Sample" (PPS).

4. Cutting & Marker Making

Efficiency is key. Our cutting experts create a "marker"—a digital layout of pattern pieces on the fabric—to minimize waste. The fabric is then spread in layers and cut using high-precision cutting machines.

  • Automated cutting for precision and speed.
  • Bundling cut pieces by size and color for the sewing line.
  • Strict inventory tracking of fabric usage.

5. Assembly & Production

This is where the magic happens. Our skilled assembly line workers stitch the garments together. We utilize a progressive bundle system where each operator specializes in a specific task (e.g., attaching sleeves, hemming, adding zippers).

  • Inline quality checks at every station.
  • Usage of specialized machines for flat-locking and cover-stitching.
  • Daily output monitoring to stay on schedule.

6. Quality Control (AQL) & Finishing

No garment leaves our floor without passing AQL (Acceptable Quality Limit) inspections. We check for loose threads, stitching defects, and color consistency. Once approved, garments are trimmed, ironed, tagged, and poly-bagged.

  • Final measurement verification.
  • Visual inspection under standard lighting.
  • Packaging according to your branding requirements.

Why Our Process Works

This rigorous 6-step process ensures that we don't just manufacture clothes; we manufacture confidence. By keeping checks and balances at every stage, we reduce the error rate to near zero and ensure that what you ordered is exactly what you get.
