Custom Compression Wear Manufacturing

It's not just "tight clothing." Discover the science behind manufacturing graduated compression gear for elite athletes and recovery.

Compression wear has evolved from a medical necessity to a staple in the gym and on the track. However, manufacturing true compression gear is vastly different from producing standard leggings or t-shirts. It requires precise engineering of fabric tension and construction.

At Dhalay International, we specialize in producing high-performance compression garments that offer real physiological benefits—improved circulation, reduced muscle oscillation, and faster recovery.

The Science: True Compression vs. Tight Fit

A critical distinction in our industry is the difference between a garment that is simply small and tight, and one that offers Graduated Compression.

True compression is designed to apply the highest pressure at the extremities (ankles/wrists) and gradually decrease as it moves up the limb. This gradient acts as a pump, assisting venous return to the heart.

Spandex Content

20% - 30%

High elasticity for sustained pressure without bagging.

Fabric Weight

200 - 300 GSM

Heavyweight to ensure opacity and structural support.

Compression Level

15 - 30 mmHg

Medical-grade pressure levels optimized for sport.

Manufacturing Methods: Seamless Zoning vs. Cut & Sew

When manufacturing custom compression wear, you have two primary construction paths. Both are effective but serve different design goals.

Feature Seamless (Wholegarment) Cut & Sew
Technology Circular knitting machines (Santoni) that knit the tube to shape. Fabric is cut from a roll and sewn together.
Pressure Zoning Superior. Can knit different densities in the same garment (e.g., tight calves, loose knees). Requires different fabric panels to achieve zoning, which creates bulky seams.
Comfort Chafe-free, second-skin feel. Flatlock seams reduce chafing but are still present.
Design Limited to knit structures and patterns. Can add zippers, pockets, and distinct color panels.

Key Manufacturing Considerations

1. Fabric Recovery Power

Not all spandex is created equal. For compression, we use high-grade Elastane (Lycra) with excellent "memory." This means after 100 squats, the leggings snap back to their original shape rather than stretching out permanently.

2. 4-Way Stretch

Compression wear must move with the athlete in every direction. We engineer our knits to offer equal stretch and recovery both lengthwise and crosswise.

Branding on Stretch Fabric

The Cracking Risk

Applying a standard rigid logo to a fabric that stretches 200% will result in the ink cracking instantly.

Solution: Dhalay International uses two primary methods for branding compression gear:

  • Sublimation: The ink becomes gas and bonds with the polyester fibers. It stretches infinitely without cracking.
  • Silicone / Elastic Ink: For rubberized logos, we use stretchable silicone that moves with the fabric.

Why Stock Custom Compression?

Blood Flow

Enhances oxygen delivery to working muscles.

Reduced Fatigue

Minimizes muscle vibration and micro-tears.

Faster Recovery

Speeds up removal of metabolic waste (lactic acid).

Support

Stabilizes joints and reduces injury risk.
