Design & Tech Pack Creation

The process begins with the "Tech Pack"—the blueprint of the garment. This document includes flat sketches, measurements (specs), color codes (Pantone), fabric details, and stitching instructions. A clear tech pack reduces sampling errors and ensures the factory understands your vision perfectly.

Fabric Sourcing & Testing

Once the design is finalized, we source the raw materials. This includes selecting the base fabric (polyester, nylon, spandex blends), trims (zippers, elastics), and threads. Dhalay International tests all fabrics for colorfastness, pilling resistance, and shrinkage before bulk production begins.

Pattern Making & Grading

Patterns are the templates for each part of the garment (front, back, sleeves). Our pattern makers digitize these designs. Grading is then performed to scale the pattern up or down to create all sizes (XS to XXL) while maintaining the exact fit proportions.

Sampling (Prototyping)

Before mass production, a "Golden Sample" is created. This prototype is reviewed for fit, comfort, and aesthetics. Adjustments are made to the pattern until the sample is 100% approved by the client. This is the most critical step to avoid costly bulk errors.

Marker Making & Cutting

Marker making is the art of arranging pattern pieces on the fabric like a puzzle to minimize waste. Once the marker is laid out, the fabric is cut. For high precision, we use computerized cutting machines, though manual cutting is still used for smaller batches.

Sewing & Assembly

The cut pieces are stitched together. Sportswear requires specialized machines:

  • Overlock: Seams that stretch (e.g., side seams of leggings).
  • Coverstitch: Hemming that allows for stretch (e.g., bottom of t-shirts).
  • Flatlock: Flat seams that prevent chafing (essential for compression gear).

Quality Control (QC)

Quality is checked at three stages: In-line (during sewing), Mid-line (after assembly), and Final QC (before packing). Inspectors look for skipped stitches, uneven hems, fabric defects, and correct labeling.

Finishing, Labeling & Packaging

The garments are trimmed of loose threads, steamed to remove wrinkles, and folded. Brand labels (neck tags) and care tags are attached. Finally, items are poly-bagged, boxed, and prepared for shipping to your warehouse or directly to Amazon FBA.
